How to Make Laser Cut Acrylic Earrings: A Production Checklist from 5 Years of Mistakes

If you're reading this, you're probably sending your first test shapes through a laser cutter — or you've already got one ruined batch behind you and you're trying to figure out why. Either way, this checklist is for you.

I run a small sign and gift shop. I've been making laser cut acrylic earrings on a professional engraving machine — a Trotec Speedy 300 — since 2019. In that time, I've personally made and documented 14 significant mistakes, totaling roughly $2,300 in wasted materials, rework, and lost time. That list is now our team's training checklist. There are six steps below, and together they take about 15 minutes per job. They'll save you the expensive part of the learning curve.

Step 1: Buy the Right Acrylic (Cast vs. Extruded Is Not a Detail)

The beginner error I see most often: ordering "acrylic sheet" without specifying the type. It's like ordering "wood" without telling the lumberyard whether you're building a fence or a jewelry box.

Cast acrylic gives that frosted, chalk-white edge that makes handmade earrings look, well, handmade. It also engraves cleanly. Extruded acrylic gives a clear, almost flame-polished edge and cuts faster, but it can melt and warp if your settings run hot. For that classic frosted earring look, start with cast.

Thickness matters just as much. 3mm is the standard for earrings, but not every "3mm" sheet is actually 3mm. I've measured labeled sheets at 2.7 and 3.3mm. Get calipers and check every delivery. Your press-fit earring posts and your kerf compensation both depend on the real number, not the label.

A 12×12 inch sheet of 3mm cast acrylic runs roughly $4–8 as of January 2025, depending on color and distributor. That sounds cheap until you quote a 40-pair order that needs 25+ sheets. Material pricing climbed through 2023–2024, so verify current rates before you quote customers.

Step 2: Set Up the File So You Don't Cut 30 Left Earrings

This is where I lost the most hours in my first year. Not because the software is hard — Trotec Laser's driver works fine with CorelDRAW and Illustrator — but because I didn't think through the design before hitting print.

Work through this design checklist before you hit print:

  • Design at actual size (no scaling in the laser driver).
  • Account for kerf — the material the laser removes along the cut line. For 3mm acrylic with a 2-inch lens, that's roughly 0.1–0.3mm.
  • Mirror one earring of each pair — a left earring is the mirror image of a right earring.
  • Keep engraving and cutting on separate layers, and run engraving first.

Doesn't sound like much, until you design 20 earrings that are supposed to measure 30mm wide and each cut removes half a millimeter more than the software predicted.

Also — and I almost missed this when I started — earrings come in pairs. If you design one shape and copy-paste it, your "pairs" will both be lefts. That was a whole week of my life I'll never get back.

One more tip: when in doubt, print a paper mockup of your design and hold it against your ear. Some shapes look great on a monitor but are uncomfortably large in reality. Better to find out before you cut 40 of them.

Step 3: The Machine Setup That Most People Skip

I allow 10 minutes for setup on our Speedy 300. Some operators think that's excessive. Then they get yellow-brown edges and blame the material.

The step that gets skipped: clean the lens and check focus even if the last job looked fine. A slightly fogged lens completely changes edge quality. And on a professional engraving machine, focus drift after a lens swap or table adjustment is normal. I learned this the hard way.

In my first year, I replaced the lens and didn't reset the focus distance. The machine seemed fine — it was, for larger pieces. But the small earring shapes came out rough, with brown-tinted edges. 60 pairs. Every single one had the issue. $420 of acrylic in the bin, plus a rushed resupply and a week of explaining to a client why their order was late. That was November 2020. I still remember the exact date.

Use the focus tool or the driver's focus assistant — 30 seconds, once. And check the air assist before you start. Acrylic needs a clean stream of air over the cut to vent fumes and prevent re-deposition. The compressor gets unplugged during floor cleaning more than you'd believe. And check the honeycomb table, too — if the sheet is sitting on a spot weld or a burr, the focus changes in that spot and you'll get a weird line across your parts.

Step 4: Test Cut — on the Exact Material, with the Exact Settings

When a deadline is tight, the first thing to get skipped is the test cut. I've done it. It happens.

Then the batch comes out wrong because today's 3mm cast acrylic is not last week's. New pigment batches absorb laser energy differently. Humidity changes edge appearance. The machine needs a bit more warm-up time in the morning.

My rule now: every job with a new material or a new design gets a test cut first. If it's the same sheet, same color, same settings as yesterday's run, maybe you can skip it. But if anything changed, run two sample earrings and inspect them before committing the whole sheet.

When I compared two test cuts side by side — one made with a clean lens, one with a slightly dirty lens — I finally understood why the 30-second lens check is worth $200 of salvage work. The clean lens gave crisp, frosty edges. The dirty lens produced edges I couldn't fix. Not with alcohol, not with soap, not with hand-sanding. Scrap.

I usually run 3mm cast acrylic at 70–80% power and 1.5–2.5% speed with the 2-inch lens on our machine. Your numbers may differ. Write yours down, literally, and keep the notes near the machine.

Step 5: Nest, Then Batch — with a Mid-Run Checkpoint

Nesting means arranging the earring shapes on the sheet to use as little acrylic as possible. Most design software can do it automatically. But don't optimize so tight that the cut lines nearly touch.

Here's the part I didn't expect: the laser generates heat, and heat spreads. When I ran dozens of small earrings with only 2mm between pieces, I learned (or rather, confirmed — I'd heard about this but didn't believe it) that the acrylic softens around the cut line. The next piece's edge quality suffers. Give yourself at least 5mm between parts.

And pause mid-run. After 20–30 pairs, stop and inspect. Look at the edges, check the back side, confirm the masking is still intact. A bubble in the masking lets smoke reach the acrylic and stain it — and you won't see the stain until the mask comes off. Better to catch it at pair 25 than pair 200.

Step 6: Finish, Clean, Pack

Take the masking off. That's the satisfying part. Then the actual work starts.

Clean the earrings with mild soap and water or isopropyl alcohol. Wear cotton gloves — fingerprints on frosted acrylic are shockingly visible, especially on dark colors. Smooth the edges with fine sandpaper (600 grit or higher), or use a flame polisher if you're careful. There are also acrylic edge groovers made for jewelry makers, if I remember the name right. Either way: test one, then do the rest.

Attach the posts or hooks with a proper jewelry adhesive and let it cure the full recommended time. I once rushed assembly with a 10-minute dry time and got half an order returned for re-glueing. Now the rule is 24 hours before anything goes near a packing envelope.

Don't forget the backing cards — the little cards that hold the pair in place. Printing 500 cards on 14pt cardstock runs about $20–120 depending on finish, based on publicly listed prices from January 2025. It's not laser cutting, but it's part of your per-earring cost, and ignoring it will eat your margin.

Final Notes: What I'd Tell My 2019 Self About Equipment

About the machine itself. When I searched for a Trotec laser for sale in 2019, I was shocked at the upfront price. A budget water-cooled machine was half the cost. But when I asked for complete quotes, the budget brand kept adding fees — shipping, extraction, lens upgrade, training — while the Trotec Laser distributor listed everything upfront in a single number. I've learned to ask "what's NOT included" before "what's the price." The vendor who lists all fees upfront, even if the total looks higher, usually costs less in the end. That's a general business rule now, not just a buying tip.

The machine cost us something like $26,000 with the extractor and installation — I want to say, but don't quote me; I'd have to pull the invoice.
